A gradient dissolves beautifully into the screen background, then the supplier asks you to change its light end. Is the issue in the drawing, the file interpretation or the printing condition? Do not answer by deleting every light tone or importing a percentage from an unrelated job. Flexo gradient design begins with a test whose result can be interpreted, not a blanket statement that flexography cannot print gradients.
The practical decision is to request the supplier's highlight reference and submit a strip that connects file inputs to an actual sample on the chosen substrate. Then decide whether to retain the gradient, change its ending or use another visual construction. No percentage in this article is approved for production. The numbers below are fictional test inputs, not ready-made press settings.
Describe the defect before changing the color
Adobe explains that some output configurations can show visible bands in gradients. Its documentation also contains legacy printing guidance, which should not be promoted into a current minimum-tone specification for every flexo system. [1] For this exercise, distinguish visible tonal steps from a question about the survival of the lightest tones on the supplier's sample.
Give a precise description in the review log: “repeated bands in the middle,” “an abrupt transition at the endpoint,” or “the whole gradient has shifted in color.” These are possible observations, not results we have obtained. Writing “bad gradient” does not tell a colleague which variable to investigate. They might change the brand color when the concern is confined to a tiny endpoint.
First inspect the file at a useful zoom and at finished size. Look for an extra color stop, an object covering the ending or a poor-quality raster image used as the gradient. This checks construction, not press capability. Keep an untouched reference before editing and place comments on a review layer excluded from the production separations.
A minimum tone belongs to a particular condition
Ask the supplier which lightest tone is stable in a test representing this substrate, ink set and plate workflow, and what “stable” means in that test. Request the test identity, not just a percentage. Fogra's flexo reference-fingerprint approach supports relating results to a reproducible printing condition rather than an isolated generic number. [2]
Conversely, Esko presents CDI Quartz as a particular plate-imaging solution supporting very light highlights and fades to zero. This manufacturer description does not guarantee our result. It does show why a universal prohibition on fades to zero would be inappropriate. [3] Require evidence from the actual supplier rather than either dismissing a technology or accepting a marketing claim as approval.
Build a test strip that separates questions
Imagine a teaching-example pouch with a background fading from one ink toward the substrate. The test sheet includes a continuous full-to-zero ramp, a separate row of uniform tone patches and a longer version of the same ramp. We want to inspect the light end without decoration, then return the chosen solution to the complete design. Do not change substrate, ink and gradient length simultaneously.
| Sample | File construction | Question being tested |
|---|---|---|
| Strip A | A 100% to 0% ramp, 40 mm long | How do the transition and endpoint appear? |
| Strip B | The same ramp, 80 mm long | Does appearance change when only length changes? |
| Patches C | Separate 0%, 1%, 2%, 3%, 5% and 10% inputs | What differences are observed in the supplier sample? |
| Strip D | An alternative endpoint specified after testing | Is the alternative acceptable in the actual composition? |
Record the ink name exactly as it appears in the file. Do not rasterize one ramp while leaving another as vectors unless construction is the variable under investigation. Label each sample in a margin that cannot be mistaken for final artwork. A number printed beside a patch identifies its input value; it is neither a measurement of the printed dot nor proof that input and output are identical.
Read the sample without jumping to a universal rule
Ask for the returned strip to identify the originating file, substrate, sample date and any compensation or conversion applied. Then record observations for each patch separately. If you cannot determine whether an internal adjustment was made, say so. Comparing a known file with a sample of unknown settings may reveal a difference, but it does not isolate the cause.
Suppose, purely for illustration, that the supplier reports some light patches as unstable in this trial. That would not demonstrate that those values are permanently prohibited in all work. Ask how stability was assessed and request another trial where necessary. Any accepted boundary remains specific to the agreed route. A pleasing sample that does not represent production is not a sufficient basis for complete approval.
Compare A and B to discuss length within the proposed layout, but do not confuse gradient length with the dimensions of the entire package. An endpoint lost during trimming is a separate positioning issue. If the ramp looks better in a phone photograph, return to the sample: the phone image is not an approval record, and magnification is not a substitute for viewing the design at final size.
Choose among three design responses
The first response is to retain the artwork when the supplier demonstrates an acceptable representative result. Record the reference instead of making unnecessary precautionary changes. The second is to use an agreed endpoint construction and position it intentionally within the composition rather than hiding it randomly behind a logo. The third is to replace the area with a clear shape or uniform field when the available route conflicts with the proposed fade.
These are design choices, not plate-compensation recipes. Compare them on the complete pouch. Does the name remain clear? Has an unintended frame appeared? Has the relationship between illustration and window changed? Sometimes a simpler treatment is more consistent with the identity than rescuing an effect that communicates no information. Smoothness alone is not a useful goal if the reading hierarchy suffers.
Label the alternatives by the decision they test. “Original endpoint,” “supplier-defined endpoint” and “solid-field alternative” communicate more than “version one, two and three.” Keep their placement and surrounding content identical for the comparison. When a chosen option subsequently needs a layout adjustment, record that as a second decision rather than retroactively changing the test.
One-ink evidence does not approve every transition
If another design transitions between two color mixtures, do not automatically transfer the result of the single-ink strip. Identify the new question and ask for a representative test. Likewise, a white or varnish mask does not inherit a conclusion from an unrelated ink sample. This article supplies no screen angles, compensation curves or separation recipe; those decisions require the actual production data.
Keep three columns in the log: demonstrated, suggested by observation and not tested. The endpoint position may be clear in the reading reference while its repeatability on the substrate remains unresolved. This prevents assumptions from migrating into the approval sheet and gives the next reviewer an evidence-based starting point.
Finish with a traceable decision card
Record the file and revision, accepted strip identifier, reference printing condition, limits of the result and the person responsible for subsequent changes. Include the gradient within the final layout, not just the isolated strip. Reopen verification when the supplier, substrate or output route changes rather than assuming the earlier approval transfers unchanged.
Connect testing with the complete design scope through FargPack's packaging services, and share material specifications and sample information through the contact page. The useful outcome is not a memorable magic percentage. It is a file, a sample and a decision card that explain why this gradient was selected for this package.
